Broken Rotor BarsWith advancements in digital electronics and reduced component costs in recent years, monitoring instruments for use in condition-based maintenance programs have become more cost-effective and dependable. Machinery does not need to be taken out of service as many tests are done online, and in many cases very little expertise is required for testing and data interpretation. This enables the user to make well-informed decisions for planning maintenance and repairs, which ultimately leads to increased productivity.

This article concentrates on one technology that has been developed to reliably detect broken rotor bars, abnormal levels of air gap eccentricity, and other problems in squirrel cage induction motors and driven components using motor current signature analysis (MCSA).

Consequences of broken rotor bars
Rotor windings in squirrel cage induction motors are manufactured from aluminum alloy, copper, or copper alloy. Larger motors generally have rotors and end-rings fabricated out of these whereas motors with ratings less than a few hundred horsepower generally have die-cast aluminum alloy rotor cages.

Introduction:
Gone are the days when a MegOhm meter and a digital multi-meter were the main tools in electrical maintenance.  Advances in technology now offer engineering professionals both off-line and on-line (real time) instruments to verify the health of rotating machinery.

Modern on-line technologies permit assessment of the ‘whole motor system’, which is comprised of three components:  power, motor & load.  By focusing on these three components, troubleshooting now becomes truly predictive!

http://www.engineeringmaintenance.info/images/stories/Brammer%20pic.jpgSpares management is a complex issue for manufacturers, almost regardless of the sector in which they are operating. Rapid access to spares is of course vital to maintaining continuity of production and avoiding costly downtime.

However, not only are the required spares often of low value and required infrequently, but the sheer range of components to which a plant needs to have access can be daunting. And, for many, that range of products means dealing with a multitude of suppliers across different product areas – from bearings and mechanical power transmission to hydraulics, pneumatics, tools and personal protective equipment (PPE).

D3R with generatorIt was in 1816 that the Revd. Robert Stirling propounded the idea of a heat engine which he termed an ‘Economiser’ now universally known as a ‘Stirling Engine’. The operational concept is that it acted as a heat exchanger, retaining heat from the hot portion of the engine as air passed to the cold side, and released heat to the cooled air as it returned to the hot side and in the process converting energy to mechanical work, with near perfect efficiency.

Stirling engines were widely developed in the 19C until the advent of the electric motor superseded it. Modern versions of the engine are in existence, having been used for specialist civil and military applications. But the need for the development of alternative power sources and the availability of modern technology and materials have resulted in renewed interest and exciting developments in this area.

Hansen GearsSteelmakers Corus (Port Talbot) had been experiencing problems with their 42” edger drive system. The existing gear units were only providing 41 rpm when a drive speed of 59 rpm was required. Added to this, Corus’ Area Engineer Craig Dummer stated that “they were experiencing heavy vibration and ultimately, damage to the gear units”.

When the gears failed, this left Corus vulnerable to transfer bar loss, due to large section gaps in the rollers preventing delivery of the slabs to the down stream process.Hansen were called in and provided a new split drive gear system running the rollers at 59 rpm. Craig Dummer confirmed that “as the Hansen solution was to split the drive, utilising a matched pair of gearboxes, it is now far more economical than the originalconcept with a larger, single gearbox”.

The Huco Dynatork MS worm gearbox with integral torque limiterThe Huco Dynatork MS worm gearbox with integral torque limiter is a great product for safeguarding machinery and the people that operate it.  It stops rotation of the low-speed shaft whenever the stall torque exceeds the calibrated value of the internal torque limiter.  Of course, in the event of a power cut this safety gearbox effectively locks and in the majority of applications this is an appropriate consequence.  For others however it is a disadvantage.

Take for example a motorised factory door.  Whilst under normal circumstances the MS gearbox would ensure safe operation, loss of power can leave the door stuck open or closed.  And it is for applications such as this that Huco Dynatork has introduced the MRV50.LS safety worm gear box with disengaging torque limiter. A disengaging lever essentially provides a manual override so that, in our application example, the door can still be operated until power is restored.

Motor MaintenanceThe imperative in industry to cut energy costs and reduce green house gases is good news for suppliers of high efficiency motors. However, the projected efficiency gains from using EFF1 or 2 type machines will not be achieved if motor system and supply problems that existed before they were installed are not resolved. One of the most common of these is low power factor.

Motors operated with low power factors are expensive and inefficient. In the worst cases this can result in utility supply companies having to increase their generation and transmission capacity to handle the reactive power component caused by inductive loads. There is a price for this: in the UK, the threshold value for power factor is 0.85, below this figure industrial users are generally charged more by their suppliers.
